So I'm ready to send off the chassis for powdercoat but want to clean and smooth the welds, should I be using a grinding disc or something less abrasive; Thanks Dave

Welds will be structural so care must be taken not to remove to much metal. I personally wouldn't use a solid disc maybe a sanding disc on a flexible pad or ideally small grinding burrs to gently radius the weld.

Agreed. Maybe some light sanding but I wouldn't remove very much material on any of the welds holding any of the tubes together.

Once you start cleaning up welds it is hard to stop. Assuming we are discussing a neat factory or professional weld, they actually look worse partially cleaned up than left untouched. More importantly, as said above, you can do a lot of harm in terms of structural integraty. Some authorities phohibit this as well. So my advice is to learn to love your welds
